I have 3 boys in the same size which means my 4th son has lots of hand-me-downs. The only thing I really feel bad about is Shabbos coats. They last forever and can be really expensive. Otherwise, I don't see any difference financially. I would anyway need to but about 12 new pairs of pants per year. Also, my oldest son knows he's short but he doesn't seem to mind in reference to his brothers. He cares more about being from the shorter ones in the class.

What mimisinger said. Sorry, hon, you have no choice but to buy new clothes. It may or may not be possible to buy older ds more mature-looking clothes than his younger brother's, but sooner or later, probably sooner, older ds is going to have to come to terms with the fact that his younger bro is bigger than he is. Nothing you can do about that. Forcing older ds to wear ill-fitting clothes just so he and younger db won't wear the same size is ridiculous; it also won't work. Whom do you think you'll be kidding? Your son is not stupid. He can see that his db has caught up to him and may soon outstrip him, and putting him in clothes with a bigger number on the label won't change that. Neither will removing the labels.
Just label the clothes with their names so they know what belongs to whom and leave it at that. chances are you're making much more of a big deal about this than your ds will.
