What age do the boys stop wearing big letter or name on their yarmulkas?

this is hard to answer as every community, neighborhood, yeshiva etc has their own unwritten rules. you will see when it is no longer acceptable in your circles.

My nine year old still wears a letter and I am in my community. It's really up to you. Many people don't want to pay for the Essex expense of embroidery.

My son goes to Darchei, in far rockaway, and there are plenty of boys in his grade (3) wearing letters, names, or words on their yarmulkas. I think it depends more on the kid, not the age. The boys in his grade are 8/9 years old.
